Dan was the 145th pick in the fifth round of the 2005 NFL Draft. He made his first career NFL start in a 12-10 Lions loss to the Minnesota Vikings on October 12, 2008. He was also in the starting eleven in the last game of the 2008 season, but was unable to lead his team to victory. He was signed by the Houston Texans on March 1, 2009.

Additionally, he was beaten for the reserve quarterback position by Rex Grossman in the preseason, ending up as the Texans’ number-three quarterback. Grossman was traded to the Washington Redskins the following season, and Dan was promoted to backup quarterback.

On July 30, 2011, Dan signed a free agent contract with the Indianapolis Colts. On December 18, 2011, he and the Colts defeated the Titans in their first game of the season (after starting 0–13). He was signed by the Tampa Bay Buccaneers on March 15, 2012. The Buccaneers parted ways with Orlovsky on April 4 of the following year, but re-signed with them on April 4 of the following year.

He joined the Detroit Lions on April 2, 2014 as a backup quarterback for Matthew Stafford. Dan also signed with the Los Angeles Rams on July 20, 2017. He was released by the team on September 2, 2017. He announced his retirement on October 11, 2017. He is now a football analyst at ESPN.
